Description

The present invention relates to a mold manufacturing process intended particularly for the production of parts made of ceramic materials, as well as the molds obtained by the implementation of such a process.

The production of ceramic parts is generally carried out in molds with a porous structure which are intended to absorb all or part of the water contained in liquid or plastic ceramic materials.

This absorption of water in the porous structure of the mold makes it possible to form firm, well-dried ceramic pieces, which gives them good stability before firing.

In the prior art, mainly for the production of these molds, plaster or mixtures based on plaster. The use of plaster molds leads to very insufficient results, given the great brittleness of this material. The active surface of the mold produced breaks up very easily.

Attempts have also been made to load plaster, mainly using synthetic resins. The molds produced do not have a sufficiently high value for resistance to abrasion and breakage. In addition, the duration of use of these molds rarely exceeds 1000 to 2000 mold release.

A method of manufacturing molds has also been proposed in which a first mixture is produced by kneading a binder with a mineral powdery filler and a second mixture by kneading a binder with a coarse mineral filler. The first mixture is then shaped on the mother mold, by tamping. The second mixture is placed on the surface layer of the mold thus produced in order to complete the wall thickness of the mold. The mold is then dried and polymerized.

The use of two different particle sizes makes the process difficult to implement. In addition, the binder and the coarse filler tend to form agglomerates, which makes it tedious to set up and tamp the mixture to the desired height. Finally, the difference in particle size between the two fillers results in relatively large pressure losses during the blowing of air into the mold in order to demold the part produced.

The present invention aims to provide a mold manufacturing process, simple in its implementation, rapid and inexpensive, which makes it possible to obtain porous molds having an excellent surface condition as well as good mechanical and chemical resistance.

This corundum charge advantageously consists of a mixture of 150 mesh corundum and 220 mesh corundum in a weight ratio close to 3/7.

According to a preferred embodiment of the invention, it is possible to pre-impregnate the filler with a silane. The mechanical properties of the molds are then significantly improved.

Other characteristics and advantages of the present invention will appear on reading the detailed description made below.

In accordance with the process of the invention, a premix containing a filler and a resin is produced.

Said filler, of mineral or ceramic nature, is chosen from siliceous, aluminous or clay materials. These are, for example, corundum, slate, sand or glass beads. Corundum is a preferred filler. According to the invention, at least 40% by weight of this filler has a particle size between 60 and 80 μm. Preferably, this charge will comprise practically no particles smaller than 40 μm. In this way, we are sure to have perfect homogeneity of the load and perfect cohesion of the mold.

The resin used is an epoxy resin. The epoxy resins which can be used according to the invention can be of various types. In practice, the use of the epoxy resin sold by the company CIBA-GEIGY under the brand LW 561® gives good results and makes it possible to obtain completely satisfactory molds.

Figure imgb0001
ρl : masse volumique de la résine (en g/cm³)For the resin / filler premix to be homogeneous and for it to lead to a permeable and resistant mold, the resin content must be sufficient to uniformly cover each grain according to a thickness K. Furthermore, K must be sufficiently low or with regard to the average diameter Θ of the grains of the filler in order to only glue the grains together in points (permeability) with the maximum of connection points (resistance). Thus, to obtain a ratio giving a suitable porosity, the rate of pure resin can be determined according to the following formula:
Figure imgb0001
with ρc: true density of the charge (in g / cm³)
ρl: density of the resin (in g / cm³)

According to the invention, the quantity by weight of resin relative to the filler will be between 1 and 20%. In practice, a resin content close to 7.5% is particularly preferred.

The premix can be produced according to the invention by introducing the filler into a mixer and then incorporating the resin by pouring it onto said filler. Mixing is carried out until the premix is homogeneous.

In order to improve the wettability of the filler by the resin, it can be carried out, before incorporating the resin into the filler, a prepreg of this filler with a silane.

According to this preferred embodiment, a silane in solution in an alcohol is added, after assaying the two particle sizes of the corundum and then mixing the charge, these two compounds having been dosed beforehand. The silane used is an epoxy silane, that is to say an A 187 silane marketed by the company Union Carbide or a SI 251 or SI 252 silane marketed by the company DEGUSSA. The alcohol used to dissolve the silane is a 95% denatured ethyl alcohol. The silane is diluted to 5% in alcohol. According to these conditions, a percentage by weight of silane will be used varying from 0.5% to 2% relative to the filler.

Following the addition of this silane solution to the load in the mixer during operation, mixing is carried out for one hour and then the alcohol is evaporated. The incorporation into the charge of the resin is then carried out as described above.

A suitable hardener is then added and thoroughly mixed with the premix. In practice, the use of a hardener sold by the company CIBA-GEIGY under the brand HY 216® leads to good results when it is combined with the aforementioned particular resin.

L'épaisseur de la couche superficielle sera, par exemple, voisine de 20 mm.According to step c) of the process according to the invention, the surface layer of the mold is shaped, by tamping with a first part of the mixture obtained by the incorporation of the hardener. This step is essential in the production of the mold and needs to be carried out with great care in order to obtain an excellent surface condition. The thickness of the surface layer will, for example, be close to 20 mm.

According to the next step of the process of the invention, the state of the free surface previously formed during tamping of the first part of the mixture is modified, so as to make it rough and disordered. It is possible, for example, to groove the surface.

The positioning is then carried out on the surface layer of the mold, previously deposited, and the tamping of the second part of said mixture, so as to complete the wall thickness of the mold.

After this operation, the mold is precured by keeping it at room temperature for about 24 hours.

The mold is then removed from the mold and then the mold hardens by polymerization according to an appropriate temperature rise cycle.

Prior to this demolding operation, water evacuation and air blowing chimneys can be made by introducing rods into the mold up to approximately 20 mm from the separation surface of the mold and the mother of the mold. These chimneys or conduits will be useful during the manufacture of ceramic pieces, to facilitate the evacuation towards the outside of the mold of the water contained in the slip. They are also useful for bringing the compressed air necessary for release from the mold to the part produced.

Preferably, these chimneys are also distributed over the surface of the mold.

After curing the mold by polymerization, a mixture of resin and hardener will be spread, if desired, over the exterior surface and over the non-active surface of the mold in order to make them waterproof. We will of course have taken care to carry out this operation while the rods, of sufficiently large dimensions, necessary for the production of the chimneys are still in the mold.

The molds obtained by implementing the process of the present invention have an open porosity of between 20 and 30% and excellent mechanical characteristics.

The following examples illustrate, by way of non-limiting example, the implementation of the process of the present invention.

The said batch is mixed with 7.5% by weight of LW 561® resin in a Z-shaped arm mixer. The mixing is carried out for approximately one hour, at ambient temperature.

The HY 216® hardener is slowly incorporated (28% by weight relative to the resin) on the mixture in order to achieve good distribution. The product is removed with the mixer in operation. The excess adhering to the walls and arms of the mixer is eliminated.

A part of the mixture is then spread over the mother mold. A manual tamping of this load is carried out until a thickness close to 20 mm is obtained. The state of the free surface thus formed is modified so as to form grooves. The second part of the mixture is then distributed in the mold, in small quantities. Between each addition, we proceed to a tamping. This operation is repeated until the desired height is obtained. The rear surface of the mold is then leveled.

After having carried out a topographical survey of the profile of the part to be molded, rods are introduced up to approximately 20 mm from the working surface of the mold (center distance of the chimneys: 20 mm, drilling diameter 5 mm).

After 24 hours of curing at room temperature, the shaped mold is removed from the mold.

The mold then undergoes a thermal polymerization cycle up to a temperature in the region of 120 ° C. which is maintained for 48 hours. The rate of temperature rise is 10 ° C per hour with a level of at least 30 minutes every 20 ° C.

Le mélange consiste en une résine CY 219®, un durcisseur HY 977, et un accélérateur DY 060®, vendus par la Société CIBA GEIGY.After polymerization, a resin / hardener / accelerator mixture is spread over the external surface of the mold in order to seal the external frame and the rear surface of the mold. We took care to leave the stems previously placed in the mold: these have a sufficient length to be able to be removed later. The mixture consists of a CY 219® resin, a HY 977 hardener, and a DY 060® accelerator, sold by the company CIBA GEIGY.

Le moule réalisé présente les caractéristiques suivants :
- résistance à la flexion : 182 N/mm²,
- module de flexion : 122 138 daN/cm²
- porosité totale : 29 %,
- perméabilité : 0,190 µperm
The mold produced has the following characteristics:
- flexural strength: 182 N / mm²,
- flexural module: 122 138 daN / cm²
- total porosity: 29%,
- permeability: 0.190 µperm

According to a particular embodiment, the rear face of the mold, which has grooves for distributing compressed air or water, is fixed to a metal plate by self-tapping screws.

EXEMPLE 2 :EXAMPLE 2:

Prior to the incorporation of the resin, the filler is pre-impregnated with a silane A 187 sold by Union Carbide and diluted to 5% in 95% denatured ethyl alcohol, at percentages weight varying from 0.5% to 1.5% relative to the load.

La résistance mécanique et la porosité des éprouvettes ainsi obtenues sont présentées dans le tableau suivant : Pourcentage de silane 0 0,5 0,75 1 1,25 1,5 Porosité en % 29,43 29,25 29,06 28,97 28,79 28,43 Contrainte à la rupture éprouvette sèche MPa 22,94 30,34 33,75 36,26 37,25 37,23 Contrainte à la rupture éprouvette humide*MPa 14,38 29,82 31,73 34,41 35,72 35,41 * éprouvette humide : éprouvette ayant séjournée 24 heures dans de l'eau. The mechanical resistance and the porosity of the test pieces thus obtained are presented in the following table: Percentage of silane 0 0.5 0.75 1 1.25 1.5 Porosity in% 29.43 29.25 29.06 28.97 28.79 28.43 Tear strength at dry specimen MPa 22.94 30.34 33.75 36.26 37.25 37.23 Tear strength at wet specimen * MPa 14.38 29.82 31.73 34.41 35.72 35.41 * wet test tube: test tube which has remained in water for 24 hours.

Les résultats montrent que l'apport de silane n'entraîne qu'une légère diminution de la porosité et améliore nettement la résistance mécaniqueThe results show that the addition of silane only causes a slight reduction in porosity and clearly improves the mechanical strength.
